Hoping (if not praying) that some of you retrofit guys are online here this Memorial Day weekend. Here's my situation:

I have a TRS Mini H1 kit and a spare set of 2011 halogens housings, which I opened last night (not too bad, after a few tips and baking them for 30mins @ 250). But, dang it, it doesn't look as though the Mini H1s are going to be as easy as I had read them to be... I'm sitting here looking at my reflector buckets still affixed to the back housings (since I'm not cutting out for larger projectors, I didn't see a need to remove the buckets -- and honestly, I can't figure out how to pop them out of the little ball joints anyway (lemme know, please, if this is an oversight) -- and wondering how in the world some of you guys managed to figure out how to get the Mini H1 projector fitted to the bucket so that the various washers and lock nut can be attached!

No way in He%% that these can fit without dremeling the front of the reflector bucket, right? (if I knew I had to operate, I'd have gone with D2Ss or something bigger and better... but, anyway...)

So, here's the big question: if I have to dremel the front of the reflector bucket, then how do I manage to get the horizontal orientation correct? I'm not talking about rotational orientation (i.e., I realize I'll have to tune and twist each projector clockwise/counter-clockwise to ensure a level cutoff) -- rather, I'm talking about basic left to right alignment. Are you guys just assuming that the rear of the reflector (the existing "flange") is square, and that the projector will self-align (left to right) once you tighten down the washer and lock nut???

If anyone is online, I sure would be grateful for your thoughts. Was hoping to get everything other than curing the paint done this holiday weekend, but I'm at a standstill.

For popping the buckets out, I found the best way was to eyeball where the screw was and drill a hole through the back side of the housing to un-screw it. I ended up breaking one of the pieces trying to pop them off the ballend.

Can't address your projector issue. Kind of interested in the answer myself for possible future projects. I went with the FXRs. Made a royal mess of it too

As for aiming i would suggest using your stock lights on your truck @ the prescribed 25ft on flat service and measure the steps on the pattern on the wall/garage. Mark it off. Then when you think you've got the look you want with the modded buckets. Put the projectors in. Park truck@ same location aim and steel stick tack them in place. You will have to hold it in place for a few minutes. it's a little more involved but worth it.

I tried it on a work bench and failed to aim them correctly. ..mine are a little toed in......live and learn...i adjusted them as much as i could. But take it from me. Aim then on the truck.

If you just use a heat gun and warm up those little ball things you can pop the reflector off no problem
As for aiming, agreed on doing it right on the truck - I also did mine on a bench because I didnt have a shop available this time around and they were just a tad off so I ended up having to adjust the shield inside the projector to straighten them out.

I havent done a mini h1 on the 09+ but on my 07 I made all the supplied hardware work without cutting then once I had it all aligned i put 4 screws into the reflector/projector which the shroud will cover up.

Has anyone cut the back of the reflector and then fiberglassed over the cut so that there is a flat surface to mount the projector to? I'm thinking about doing that, but I'm not sure. I just separated my headlights and am waiting on parts. This whole bolting to a curved surface and then eopxying doesn't tickle my fancy, I like square lol. Thoughts/comments?

More hassle than its worth but do whatever you want haha
