If we had a way to lower the voltage/current with a rheostat or something similar. wouldnt that effectively lower how hot the defroster could get. Really we just want to warm the window not cook it and that is why these are breaking.

This sounds like a thermostat out of control, since the heat varyies across the glass instead of evenly controlled.

Certianally a manufacturing defect.

A couple of problems with that:
  1. If it's a hot spotting problem, you might end up with no heating in most places, and little at the point of the issue, yet still create enough stress to break the glass.
  2. Basically, you're creating a voltage divider, and long story short: any energy that doesn't make it to the element would go into the rheostat requiring a pretty beefy unit.

Well it dawned on me last night that we have a thermal imager here at work. so I just thought I would see whats going on. I had mine on for about 3-4 minutes before I took pictures. You can clearly see the hot spots. the white area got up to 110 degrees F at one point before I turned it off. I bet it would have gone much higher but I was afraid to find out. Its pretty clear I have some lines out also.

I think I am going to stay clear of cleaning mine, just as a precautionary measure to not disturb the lines.

Probably not a bad idea ( also wonder if the underlying conductive layer was applied to certain production runs out of tolerance / inconsistent allowing to much currant flow making hot spots)
