Just in 4x4 . Its strange, heard a few pops while climbing the hill. Once we got to a trail that was flat i didnt hear it again. 4X4 worked well got us through 2 and a half feet of snow. Also no popping going down the hill in 4wd...

I have Bilsteins on my setup and I get a loud popping noise coming from the drivers side on mine when I'm in 4x4. Mine will feel like it's binding up like I'm using 4x4 on dry pavement and then pop loudly. Usually happens only when turning at least a little bit and gets worse the further I turn the wheel. I don't know that the Bilsteins have anything to do with the noise though. I'm still looking for answers to fix mine.

I went out in the snow again in the same spots i was before. This time i engaged 4wd while in park and no popping at all. I tried switching into 4wd on the fly again and had a pop. i know your saposed to b able to switch on the fly, but mine worked fine switching in park. Ill try some more and update.

I've been having a problem like this on my truck recently. My mechanic said that its the 4x4 actuators not functioning properly. could be a vacuum leak if you have the electronic switch. basically the 4x4 will turn on but with low pressure, engaging and disengaging the front wheels when not meshed, making a pop or bang.

I talked to a transmission shop that does repairs for global warranty (which will cover this for me)
I'm taking it in next week to sort it out. So I'll let you know what's broken. Now, I know you said it has something to do with the mods on your truck, but it sounds eerily similar to my problem with mine which is stock.

YA,.i thought it was due to the bilstiens, but the more i research the more stock trucks i find with this problem. Did u try shifting into 4x4 while in park. That stopped it for me. But i will definitely be bring it up next time the truck goes to the dealer. Would like to know what your guy says. Keep us posted.
