Transfer case #3, including the original factory one, was installed a few weeks ago. I don't quite have 1,000 miles on it yet but so far so good.

I wonder if it is a 5.0 thing?
My local shop did a transfer case on another 5.0 two weeks prior to mine. That helped them to diagnose mine. After the install I was out of town for a little while and didn't have enough miles on my truck for the sound to return like it since has. Ironically, when I brought the truck in for the dash rattle diagnosis the tech who did the transfer case asked me if the sound had returned. I found that odd. I now suspect the other 5.0 he fixed has had the sound returned and he was fishing for information from me.
I'll post back with what the dealer says this time but it won't be until a week from tomorrow.

I'm in the same boat. My truck is making the same noise. It is most noticeable in the mornings on my drive into work. I have taken a tech for a ride but he was unable to hear the low-fan speed-like noise. I have an appointment to take the tech for a ride Tuesday morning. I'll post updates.

My dealer has had my truck for over 2 weeks now. They've been waiting on a part to come in. Not sure why they aren't replacing my transfer case like they did yours. What's to stop the part that had a crack in it from happening again? When all is said and done, I had the brand new truck for 1 week and it will be almost 3 weeks without it. Thanks, Ford! Hope no one else has to go through this crap.

My truck has been stuck in the service department at the dealership that I bought it at for over 2 weeks now. Sounds like they won't get the part in until Wednesday, so it'd be nearly 3 weeks without it. Only had it 1 week before it was brought to service. I'm unlucky, I guess.

I also have the Transfer Case issue and seems to get louder as I drive it. My Dealer just said could not duplicate. I had to get the RSM involved for some other issues and they are assuring me that will take care of this.
I got a free ESP out of all this so far.

Unfortunately, I'm in Illinois and the law states that it needs to be in service for at least a month for it to go in effect. I'm getting my first month payment reimbursed for this, plus the obvious free vehicle rental.
