Default Would the real idler pulley please stand up!

Greetings!

2001 Screw 4.6 2x4 with AC.

Went to replace my tensioner idler pulley yesterday and found a mismatch. Pulley on the truck (original AFAIK) is 3" in diam and the one that I got from RockAuto (Dorman) is 3.5". The 3.5 diam version (Dorman #419-605) appears to be what I used to replace the fixed idler earlier this year.

The tensioner idler appears to be the same 3" diameter as a pulley I did on a 96 4.6 in a Cougar (Dorman #419-610).

I thought I researched this pretty good before I made my selection....but I guess I got it wrong, or the data I used from the website was bad....(that would never happen!

The larger diameter pulley fits, but is danged close to the arm when installed....making me think it's not right, not to mention that the belt would be perhaps more difficult to remove with more pulley in there.

So, not sure if a running change was made at Ford and propagated down the system or what.

Can any one comment on their experience? Not an uncommon failure so figure that others may have seen this.

Mine only is making noise once in a while, so I put it back in until I get the proper part or word.......it's not as bad as my fixed pulley was! Yet!

Thanks in advance for your comments!
Steve
