i found the cable connection to the starter was loose as well as the connection form the starter to the solenoid. i retightened both seems to be working but i havent driven it much yet.

regarding the post from svt tech, i don't quite understand. wouldnt it be the same if i marked where the piston hit tdc on the compression stroke? not trying to be smart just trying to understand the concept

I suggest that svt_tech's method is a way to eliminate the effects of tolerances, clearances, and engine wear.

It would seem that if everything (bearings, pins, etc.) were an ideal, perfect, zero-clearance fit, the marks should be in the same location. The more 'slop' in the engine, the further apart the marks will be???

It also would seem that this way will require some patience and an exacting eye.

Let us know what you find.

I have the same problem. I have a straight 6, 300 and everytime the truck would get hot it would not start within ranging from 5 to 20 minutes. It would turn over really hard and wind like the battery was dead. I have been threw 10 solenoids in the past year.LOL. What happends is when your turning the truck over the solenoid gets so hot it damages the internals causing the solenoid to stick whenever you turn it over. Its a random okerance but a major pain in the ***. Imagine trying to start up your truck and everytime you do your starter stays on until you beat on the thing with a hard object. After finally replacing the solenoid for the 10th time and getting a new battery cable it hasn't happened since. (For one week)

I got to the point where i said fu** it and would pop my hood and start my truck with a wrench to be sure the starter solenoid would not stick.

i've at last found my problem or problems. the timing ws an issue and i have corrected that, the other problem was my alternator. it was testing at 14volts so i thought it was ok, but when i had it tested it was only puting out about 40 amps when it should be 75 to 80 amps.

hopefully all will be well now

Yep, you have to make sure your wires to your solenoid are tight and not corroded. I found that that fixed my problem to. Just a simple battery cable replacement and a wire brush to clean all the wires to and from the solenoid and making sure there 100% tight is possible is a deffinent.
